We did install new axles, that did not solve the problem. We pulled the complete custom Diff and returned it to Ted. He instantly found the problem. Apparently this is one of the factory OEM parts that they leave in the factory differentials when they build their upgraded Diffs.
Had Ted build one with 3.91 LPE gears, billet caps and his posi upgrade. Returned it, installed it and never had a problem sense. Just bad luck with the faulty factory gear. Ted was great at helping me out.

Glad he got it worked out for u! thanks for the update. I am debating putting the stock GM clutches back in. When we upped the 3.73 to the 3.91 we noticed several ring gear teeth chipped as well as the bearings and spider gears. All of that was replaced, but we put the same JRE clutches back in and i am thinking its too tight.
