Would removing the rear seat also help?

I fixed mine yesterday. I cut an access panel like the 737 mechanic however instead of cutting to the left of the second bolt i cut to the right. It still has one bolt holding the panel in place and the actuator bolts both panels together. So I avoided being anywhere near the heater core and still managed to fix the ac. Took about 3 hrs to fix the door. Works great

I'm finally gettin account to replace my blend door . I decided to buy a metal blend door this time .. for around $80 since the original plastic one by ACdelco went from $18 to $75 at the Chevy dealership.

Which is the right position to to put the blend door in before closing the housing and connecting the actuator ?

Aluminum door is likely a good choice. Less of a chance you'll have an issue with the door again. Actuator is a different story, but it's easier to change I guess.

I did a cursory search for the GM p/n 92215212 (AC Delco #15-51251) OEM plastic door, and found that $75 price not to be the case. If they're charging $75 at your dealership for that part, they're either 1) ripping you off, or 2) the GM price change JUST happened and it hasn't worked its way through the entire system yet. It's still $17 and change from GMpartsdirect.com plus shipping, and up to $37 (with free shipping) at various places like Amazon, ebay, etc. Saw one for 19 and change plus tax shipped on ebay. They're out there for fairly cheap still. If you want an OEM one, get them while they still got them, regardless. Buy 2 if you can get them cheap.

No doubt, but I was looking for a serious answer to see if removing the rear seat was worthwhile to enable you to twist & turn onto your side or does the job just force you to lay flat on your back?

Has anyone done what DP1993 did above? Cut between the two actuator mounts? If so, any issues?

For those that did this fix what are your thoughts on using a 1/4” round saw attached to a 10” flexible drill bit to make the cut?
