What size plug do i need to plug the hole where the o2 sensor goes?
I was able to remove and reinstall 3 of the 4 o2 sensors on my new headers. One won't come out and I need something to plug up one of the empty holes where the o2 sensor should go. What size screw will I need or what should I ask for? The guys at my local auto shop have no idea and don't carry o2 sensors.

Penetrating oil overnight. Then heat up the exhaust pipe bung around the sensor with a torch. Should come out. The service manual says to take out the O2's when the exhaust is still on the car and hot from driving. They spin right out if you do that. If left in a cold pipe, quite the hassle to get out but often a torch works.

Don't know the size. You could take one of the sensors out of your new exhaust and take it to your hw store to find a nut that fits it. Then buy a short bolt that fits the nut.
Or just find a new sensor... most any auto parts store SHOULD carry O2 sensors, and muffler shops should have them as well. And yes, heat will help getting the old sensor out. Be careful, since the penetrating oil is flammable, and make sure you don't have a puddle of it on your garage floor.

Not exactly sure, I'm at work a the moment but I'm thinking that I used an M18 oil drain plug on my Harley (which uses the same sized GM style O2 sensor). I used an exhaust RTV on the threads. You might give that a shot.
